2 General notes:

Load-bearing components or parts of the suspension must not be welded or straightened.
The wheel bearings must not be subjected to load when the 12­point nuts have been loosened.
If the wheel bearings are subjected to the full weight of the vehicle they will be overloaded, resulting in reduced service life. There‐ fore please note the following:
– Lift vehicle far enough to relieve load on front wheels.
– Loosen 12-point nut or flange bolt.
Never move vehicles after the drive shafts have been removed; this will result in wheel bearing damage. If the vehicle does have to be moved, always note the following points:
– Fit an outer joint in place of the drive shaft.
– Secure the outer joint by tightening to the torque specified for
the drive shaft.
Bonded rubber bushes can only be turned to a limited extent. The bolt connections on the suspension links should therefore only be tightened when the vehicle is standing on the ground.
If the wheel alignment has to be checked and adjusted at a later stage, all bolts and nuts which need to be slackened to make ad‐ justments should initially only be tightened to the specified torque figure. After wheel alignment has been checked and adjusted, bolts and nuts must then be fully tightened by turning them through the specified angle.
Caution
All bolts and nuts must be fully tightened according to specifi‐ cations before the vehicle is driven on public roads.

3 Securing subframe to body

3.1 Repairing damaged threads

Damaged threads can be repaired with wire inserts (Helicoil).
For information on which threads can be repaired please refer to the exploded views of components.
Metal particles remaining in the vehicle body must be embedded in wax.

4 Disposal of fluid-filled components to
meet environmental requirements

4.1 Releasing gas in front gas-filled shock absorbers

A - Releasing gas by drilling
– Clamp gas-filled shock absorber vertically in vice, with piston
rod pointing downwards.
Caution
Safety goggles must be worn when drilling.
– Drill a 3 mm ∅ hole -arrow A- through outer tube of shock ab‐
sorber.
Note!
Gas will escape during drilling.
– Continue drilling until inner tube is penetrated (approx. 25 mm
deep).
– Drill a second 6 mm ∅ hole -arrow B- through outer and inner
tubes of shock absorber.
– Hold shock absorber over a drip tray and move piston rod up
and down several times through entire stroke until no more oil comes out.

Caution
Safety goggles must be worn while drilling and cutting.

– Pull the piston rod upwards, at the same time holding the inner
tube securely with pliers and pressing it downwards, so that it remains in the outer tube when the piston rod is slowly pulled upwards.
– Pull piston rod off inner tube.

4.2 Releasing gas in rear gas-filled shock absorbers

A - Releasing gas by drilling
– Clamp gas-filled shock absorber vertically in vice, with piston
rod pointing downwards.
Caution
Safety goggles must be worn when drilling.
– Drill a 3 mm ∅ hole -arrow A- through outer tube of shock ab‐
sorber.
Note!
Gas will escape during drilling.
– Continue drilling until inner tube is penetrated (approx. 25 mm
deep).
– Drill a second 6 mm ∅ hole -arrow B- through outer and inner
tubes of shock absorber.
– Hold shock absorber over a drip tray and move piston rod up
and down several times through entire stroke until no more oil comes out.

4.3 Draining power steering box

Note!
Room temperature must be at least 20°C when draining the steer‐ ing box.
– Turn the steering pinion in the direction indicated (arrow) far
as the end stop.
– Clamp steering box horizontally in a vice.
– Place drip tray under steering box.
– Saw off the steering box at the point indicated by -arrow A-.
– Hold the opened steering box over the drip tray and allow the
hydraulic fluid to drain. If necessary, turn the steering pinion to the opposite stop.

5 Checking shock absorbers

5.1 Leaks at shock absorbers

Shock absorbers are often replaced because of externally visible leakage. Inspections on the test rig and in the vehicle have shown that in the majority of cases this replacement is not justified.
Slight loss of fluid (“sweating”) at the piston rod seal is not a rea‐ son for replacing a shock absorber. A shock absorber with slight fluid leakage can be accepted as "OK" under the following con‐ ditions:
♦ Fluid seepage (as shown in the shaded part of the illustration)
is visible, but the fluid is dull and possibly dried by dust
♦ The fluid seepage extends only from the top shock absorber
seal (piston rod oil seal) down to the bottom spring plate
-arrow-.

Slight fluid leakage is actually beneficial, as it lubricates the piston rod oil seal and thus extends the life of the shock absorber. This applies to shock absorbers on both the front and rear axles.

5.2 Noises from shock absorbers

Shock absorbers are often replaced because of noises (rumbling, etc.) experienced by the customer. Inspections on the test rig and in the vehicle have shown that in approx. 70% of these cases the complaints and subsequent replacement are not justified.
In the case of complaints regarding rumbling or knocking noises please proceed as follows:
– Carry out a road test with the customer - if possible on a dry,
uneven road - to establish when, where and how the noises occur.
– To identify the fault please proceed on the basis of the fault
finding table “Noises at front and rear end of vehicle” ⇒ "Fault finding. Running gear"
Note!
These noises are only very rarely caused by the shock absorbers.
5.3 Checking shock absorbers when re‐ moved
Defective shock absorbers can be identified by loud rumbling noises when driving, caused by wheel hopping, especially on bad roads. Heavy fluid leakage is an additional visual indication.

Note!
Shock absorbers are maintenance-free; shock absorber fluid can‐ not be topped up.
After removal, a shock absorber can be checked by hand as fol‐ lows:
– Compress shock absorber by hand.
♦ The piston rod should move smoothly over the entire stroke
with uniform resistance and without jolts.
– Release piston rod.
♦ If the shock absorber has sufficient gas pressure the piston
rod will return by itself to its original position.
Note!
If this is not the case, the shock absorber does not necessarily need to be renewed. Provided there has been no major loss of fluid, it will still be as effective as a conventional shock ab‐ sorber.
Even without gas pressure, the shock absorber will provide full damping effect as long as there has been no major loss of fluid. However, it may produce more noise.
5.4 Testing shock absorbers on shock test‐ er
The shock tester allows shock absorbers to be tested without re‐ moving them from the vehicle. The damping effect can be as‐ sessed on the basis of the pointer deflection or the print-out.

– Remove bolts -1- with lock washer -2- (8x). Tightening torque:

– Detach side noise insulation panels on left and right sides at

– If fitted, detach headlight range control linkage at left wishbone

– Attach track rods to suspension struts using tensioning straps

The automatic headlight range control requires information re‐ garding compression and rebound travel at the front and rear suspension in order to function correctly.
For this purpose the position of the lower left wishbone in relation to the body is transferred to the vehicle level sender -G78- via a coupling rod. This transmits electrical signals to the control unit for the headlight range control.
On the rear axle, the signals are transmitted to the control unit by the vehicle level sender -G76-.
These signals are required for calculating the current attitude of the vehicle.
The automatic headlight range control reacts to changes in the suspension height (attitude of the vehicle).
The attitude of the vehicle can vary in the following situations:
♦ Different loading conditions; vehicle empty, vehicle partly or
fully loaded
♦ Slow or fast driving

1.5 Checking swivel joint

Checking axial play
– Pull wishbone firmly downwards and press back up again.
Checking radial play
– Press bottom of wheel firmly inwards and outwards.
Note!
There must be no perceptible or visible “play” when carrying out both tests.
Observe the swivel joint while performing the tests.
Take into account any existing wheel bearing play or “play” in upper suspension strut mounting.
Check rubber boot for damage, renew swivel joint if necessa‐ ry.

1.7 Removing and installing wishbone

There are various different wishbone versions; refer to ⇒ ETKA
The same version must always be installed on both sides.
If an old version is already installed in the vehicle, both wishbones must be renewed as a pair.

– Remove noise insulation panel.
– If fitted, detach headlight range control linkage at left wishbone

– Mark positions of nuts.
– Remove bottom nuts from swivel joint.
– Remove hexagon bolts -1- and -2- and take out wishbone.

Bolt -1- is secured from above with a nut.

When installing, note the following points in particular:
– Install wishbone in subframe and secure.
– Secure swivel joint to wishbone. (Align nuts to markings; se‐
cure new wishbone in central position).
The vehicle must be standing on its wheels when tightening the bolt connections with bonded rubber bushes.
Otherwise, the bush would be subject to torsion loading and its service life shortened.

Use assembly lubricating oil G 294 421 A1 when pressing in.
Mixture ratio of lubricating oil to water: 1:9.
This lubricating oil is acid-free and penetrates into the rubber after a short time (by diffusion).
It leaves a slightly sticky film, which ensures firm seating of the bush.
Most conventional greases/oils contain acid and cause a film of lubricant to form.
This may affect the rubber, or cause the entire bush to twist in the wishbone instead of flexing when the suspension com‐ presses and rebounds.
The following instructions apply to vehicles in which the rear bush as seen in the direction of travel (the larger of the two bushes) is solid (i.e. without cavities).
On these vehicles the number 8N0 407 165 or 8N0 407 166 is marked on the wishbone.
When installing, note the following points in particular:
– Press out bush.

The following instructions apply to vehicles in which the rear bush as seen in the direction of travel (the larger of the two bushes) has kidney-shaped cavities (see illustration No. A40-0446-).
On these vehicles the number 8N0 407 157 or 8N0 407 158 is marked on the wishbone.
Workshop press -V.A.G 1290 A- is used for pressing out.
Pressing out front wishbone bush
– Cut off outer projecting rubber part of bush to create a flat sur‐
face.
– Support the wishbone with this contact surface on plate -
VW 402- .

– Attach track rods to suspension struts using tensioning straps
-T10038- (apply straps next to inner rubber boots). This will prevent the steering column from slipping off from the steering box splines during the next step.
– Remove nut for coupling rod from anti-roll bar.
– Remove Torx socket head bolt for noise insulation panel.
– Mark positions of nuts.
– Remove bottom nuts from swivel joint.
– Remove diagonal strut (if fitted) ⇒ page 13 .
– Remove bolts for steering box -1- and pendulum support -2-.
– For vehicles with 165 kW engine (code: APX), detach rubber
mounting at front exhaust pipe.
– Apply gearbox jack -V.A.G 1383 A- with universal mount
-1359/2- under subframe.
– Remove bolts -3- and -4- for subframe.
– If necessary, remove hexagon nut for retaining clip on anti-roll
bar clamp (left-side). Tightening torque: 22 Nm

– Carefully lever subframe for steering box from main subframe
using a tyre lever or similar.
Pay attention to side noise insulation panel and bracket for hy‐ draulic pipe (left-side) when lowering subframe.
– Carefully lower subframe.
When installing, note the following points in particular:
Before inserting subframe bolts, position steering box on sub‐ frame and insert bolts for steering box.
Threaded sleeve -1- must be seated in hole in subframe.
Commercially available ring spanner inserts (18mm), e.g. Stahl‐ wille 732/10 or Hazet 6630c-18, can be used instead of ­V.A.G 1332/10- .
1 - Torx key -T40-
– Insert swivel joint in wheel bearing housing.

– Install new self-locking nut, and counterhold with Torx key -

Note!
Ensure sealing boot is free of damage and not twisted.

After installation, check position of steering wheel by test-driving vehicle.
Wheel alignment must be checked and adjusted if steering wheel is not in central position.

2 Wheel bearing: exploded view

Load-bearing components or parts of the suspension must not be welded or straightened.
Bonded rubber bushes can only be turned to a limited extent. The bolt connections on the suspension links should therefore only be tightened when the vehicle is standing on the ground.
The wheel bearings must not be subjected to load when the 12­point nut / flange bolt has been loosened.
If the wheel bearings are subjected to the full weight of the vehicle they will be overloaded, resulting in reduced service life. There‐ fore please note the following:
– Have a second mechanic press the brake pedal.
– Lift vehicle far enough to relieve load on front wheels.
– Loosen 12-point nut / flange bolt.
Never move vehicles after the drive shafts have been removed; this will result in wheel bearing damage. If the vehicle does have to be moved, always note the following points:
– Fit an outer joint in place of the drive shaft.
– Tighten the outer joint to 190 Nm.

2.1 Drive shaft / wheel hub splines

Vehicles with drive shaft secured by 12-point nut
♦ The drive shaft/wheel hub splines can either be “bonded” with
locking fluid, or on newer-version wheel hubs, (Part. No. 8N0 407 613 A or B), greased.
♦ In other words, the wheel hub version determines whether the
wheel hub is “bonded” or greased.
♦ Stocks of the old-version wheel hubs, Part No. 8N0 407 613,
(wheel hub stamped with 8N0 615) can still be used up for drive shafts that were“bonded”, but these must then still be “bonded” using locking fluid D 185 400 A2.
♦ Newer wheel hubs, Part No. 8N0 407 613 A or B, (wheel hub
stamped with 8N0 615A or B) must under no circumstances be “bonded”. These wheel hubs may be coated only with solid grease G 052 142 A2.
♦ It is permissible to have a “bonded” drive shaft/wheel hub on
one side of the vehicle and a greased drive shaft/wheel hub on the other side, because a “bonded” wheel hub may be re‐ placed with a greased one. However, a greased wheel hub must not be replaced with a “bonded” one. Procedure

The tightening torques for the 12-point nut are different:
♦ “Bonded” wheel hub: 265 Nm
♦ Greased wheel hub: 190 Nm + turn 90° further
♦ Always install a new 12-point nut

– Insert special tool -3423- as shown.
– Screw cross-piece Kukko -18-0- into special tool -3423-.
– Mount special tool -40-105- on wheel hub and pull off inner
bearing race by turning spindle.
Pressing in wheel bearing
Coat entire inner surface of bore in wheel bearing housing with Molypaste (AOS 115 000 01).
Note!
A grease sachet containing 3g of grease is included with the wheel bearing set.
Pressing in wheel bearing
– Set up wheel bearing -1-, thrust piece -2- (fit with collar in
bearing) and hollow piston cylinder -3- with pull rod on wheel bearing housing.
– Fit thrust piece -4- (with wide collar towards wheel bearing
housing) and special nut -5- on inner side of wheel bearing housing.
– Press in wheel bearing by actuating pump.
– Insert circlip with long-nose pliers.

on wheel bearing.
– Fit special nut -4- and thrust piece -3- (with collar facing special
nut) on inboard side of wheel bearing housing.

– Detach coupling rod from suspension strut on both sides of the
vehicle.
– Pull spring clip out from bracket and detach brake hose.
– Detach wire for speed sensor from suspension strut.
– Unbolt brake caliper from wheel bearing housing.
– Secure brake caliper to body with wire.
– Detach brake disc (disc is secured to hub with cross-head
bolt).
– Remove brake disc splash plate.

– Detach wishbone from swivel joint.
– If swivel joint also has to be removed, refer to ⇒ page 20 .
– Unscrew nut from track rod ball joint.
Note!
Leave nut screwed several turns onto track rod ball joint to protect thread.
– Detach track rod from steering arm with puller Kukko 129/0.
– Detach connector from ABS wheel speed sensor.

– Press out drive shaft.
♦ Ensure sufficient clearance when pressing out drive shaft.
– Remove drive shaft from wheel bearing housing and tie up.
– Remove bolt and nut securing wheel bearing housing/sus‐
pension strut.
Note correct position of bolt -1- when installing (install from back to front in direction of travel).
– Insert special tool 3424 into slot -arrow-.
– Turn ratchet through 90° and detach from 3424.
– Pull wheel bearing housing downwards off shock absorber
tube.
When installing, note the following points in particular: notes
⇒ page 33 and table ⇒ page 34 .

Removing and installing suspension strut
There are various different shock absorber versions; refer to ⇒ ETKA
The same version must always be installed on both sides.
If a different version is already installed in the vehicle, the shock absorbers must be renewed on both sides.
– Remove wheels.
– Detach coupling rod from suspension strut on both sides of the
vehicle.
– Pull spring clip out from bracket and detach brake hose.
– Detach wire for speed sensor from suspension strut.
– Remove noise insulation panel.
– Unbolt drive shaft from flange shaft on gearbox.
Initial tightening torque: 10 Nm
Tightening torque: 70 Nm
– Tie up drive shaft with wire.

– Remove bolt and nut securing wheel bearing housing/sus‐
pension strut. Note installation position of bolt. -See illustra‐ tion-.
– Insert special tool 3424 into slot -arrow-.
– Turn ratchet through 90° and detach from 3424.

Otherwise the shock absorber tube can become misaligned in the bore of the wheel bearing housing.
– Pull wheel bearing housing downwards off shock absorber
tube.

– Locate suspension strut on wheel bearing housing.
– Remove wire from wheel bearing housing.
– Using gearbox jack, carefully raise wheel bearing housing until
bolt securing suspension strut/wheel bearing housing can be inserted.
Note!
Do not press against the ball joint with the gearbox jack.
– At the same time, push brake disc by hand towards suspen‐
sion strut.
Otherwise the shock absorber tube can become misaligned in the bore of the wheel bearing housing.
– Take out spreader tool -3424-.
The shock absorber must be fully inserted in the wheel bearing housing (as far as the stop).
Further installation of suspension strut is performed in reverse order.
Tightening torques: Coupling rod to suspension strut (use new nuts) 90 Nm Wheel bearing housing to suspension strut (use

and inner triple roller joint.
– Force drive shaft out of gearbox with a firm blow to aluminium
wedge -T10161- .

Venting joint boot
The CV joint boot is often squashed when it is installed on the joint body. This creates a partial vacuum inside the boot which draws in a fold -arrow- whilst driving. For this reason, vent the boot to equalise pressure after installation by briefly lifting the lip at the small-diameter end.
Tightening hose clips on outer joint
– Apply pliers V.A.G 1682 as shown. Ensure that the jaws of the
pliers seat in the ends of the hose clip -arrows B-.
– Tighten hose clip by turning spindle with torque wrench (take
care to keep pliers straight).
Note!
Due to the hard material of the CV joint boot (as opposed to rubber), a stainless steel hose clip is required; this can only be tightened using pliers -V.A.G 1682- .
Tightening torque: 25 Nm.
Use torque wrench with 5...50 Nm range (e.g. -V.A.G 1331- ).
Make sure thread of spindle on pliers moves freely. Lubricate with MoS2 grease if necessary.
If the thread is stiff (e.g. due to dirt), the required clamping force will not be attained at the hose clip with the specified tightening torque.

– Apply sealant on clean surface of cover and cap (hatched
area). Route continuous bead of sealant (2...3 mm ∅) around inside of holes -arrow-.
– Align cover and cap with bolt holes and drive or push onto joint.
– Wipe off surplus sealant.

4.4 Checking outer constant velocity joint

The joint should be dismantled to renew dirty grease or for check‐ ing the balls and ball tracks for wear and damage.
Removing
– Before dismantling, mark position of ball hub in relation to ball
cage and joint body with an electric scriber or oil stone (arrow).
– Swivel ball hub and ball cage.
– Take out balls one after the other.

– Turn cage until two cage openings -arrow- are level with joint
body.
– Lift out cage together with hub.
– Swivel one segment of the hub into one of the cage openings.
– Pivot hub out of cage.
The 6 balls in each joint belong to one tolerance group. Check stub axle, hub, cage and balls for pitting and signs of seizure. Excessive backlash in the joint will cause knocking or jolts under load change; in such cases the joint must be renewed. Polished areas and ball track marks are not a reason for changing the joint.
Installing
– Pack half the total quantity of grease into the joint body.
– Fit cage with hub into joint body.

Cage must be inserted in correct position (i.e. sides facing in same direction as original position).
– Press in the balls one after the other from opposite sides, tak‐
ing care to re-establish the original position of the hub relative to the cage and the joint body.
– Fit new circlip in shaft.
– Distribute remaining grease in boot.

4.5 Checking inner constant velocity joint

The joint should be dismantled to renew dirty grease or for check‐ ing the balls and ball tracks for wear and damage.
– Swivel ball hub and ball cage.
– Push out joint in direction of arrow.
– Push balls out of cage.
Note!
Ball hub and joint are paired and must be marked before disman‐ tling. Ensure the balls run in the same tracks after assembly.

– If necessary, coat splines of drive shaft and triple roller spider
with polycarbamide grease G 052 142 A2.
– Install circlip (ensure proper seating).
– Slide joint body over rollers and hold in position.
– Press 70 g of drive shaft grease from repair kit into triple roller
joint.
– Press 60 g of drive shaft grease from repair kit into boot.
– Install joint boot.
– Install hose clip.

– Unfasten clamps -2- of brake hose retainer and detach brake
lines from axle beam. Seal lines with plugs.

– Remove bolts -1- for mounting bracket on rear axle on both
sides and lower rear axle.
Installing
Greasing bonded rubber bush
– Before installing rear axle, grease kidney-shaped cavities of
bonded rubber bushes with assembly paste G 052 150 A2.
Installation is carried out in the reverse order.
The vehicle must be standing on its wheels when tightening the bolt connections with bonded rubber bushes.
Otherwise, the bush would be subject to torsion loading and its service life shortened.
After installation, check position of steering wheel by test-driving vehicle.
Wheel alignment must be checked and adjusted if steering wheel is not in central position.
Tightening torques: Shock absorber to axle beam (use new bolts) 40 Nm + 90° Mounting bracket to rear axle (use new nuts and

Removing
– Unclip brake cable -arrows-.
– Unfasten clamps -2- from brake hose retainer.
– Remove hexagon bolt -1- securing bonded rubber bush.
Note!
Place a soft wooden block (approx. 10 cm x 10 cm) between axle beam and body in order to insert special tool.
– Insert special tool and knock guide bush out of axle beam.
Installing
Face of bonded rubber bush has a marking -1-.

– Now bring bonded rubber bush with special tool into position
at rear axle.
– Ensure that mark aligns with edge of trailing arm.
– Pull in bonded rubber bush by turning spindle.
– Check position of bonded rubber bush after installing.

Removing spring
– Detach connector -1- from speed sensor.
– Unclip speed sensor wire from bracket.
– With vehicle standing on its wheels, remove bolts -1-. If nec‐
essary, lift vehicle until bolts are accessible.
– Raise vehicle to working height, thus relieving load on coil
spring.
– Take out spring.
Installing spring
– Check whether lower spring plate (zinc) is damaged.
– Renew if necessary.
– Install spring together with upper spring plate.
Note installation position.

– Use gearbox jack -V.A.G 1359/2-- to press rear axle upwards.
– Bolt shock absorber to body. Tightening torque: 30 Nm + 90°.
Use new bolts!
Removing shock absorber
– With vehicle standing on its wheels, remove bolts -1-. If nec‐
essary, lift vehicle until bolts are accessible.
– Raise vehicle to working height, thus relieving load on coil
spring.
– Remove hexagon bolt -2- securing shock absorber to axle.
For ease of illustration the procedure is shown with the wheel re‐ moved.
– Take out shock absorber.
Installation is carried out in the reverse order.
The vehicle must be standing on its wheels when tightening the bolt connections with bonded rubber bushes.
Otherwise, the bush would be subject to torsion loading and its service life shortened.
Tightening torques: Shock absorber to rear axle (use new nuts/
40 Nm + 90° bolts). Load the rear of the vehicle with the weight of one person when tightening.
Shock absorber to body (use new bolts) 30 Nm + 90°

Checking function
Compress shock absorber by hand. It should be possible to press in the piston rod smoothly and with uniform force over the full travel.
The piston rod will return to its initial position if there is sufficient gas pressure in the shock absorber.
If the piston rod does not return to its initial position by itself, the shock absorber may still be serviceable, provided there is no loss of fluid.
