INSPECTION
AXLE SHAFT INSPECTION
NOTE: Letters in parenthesis correspond to letters in illustrations.
1. Check the inboard boot (A) and the outboard boot (B) on the axle shaft (C) for cracks, damage, leaking
grease, and loose boot bands (D). If any damage is found, replace the boot and boot bands. See Fig. 1
2. Turn the axle shaft by hand, and make sure the splines (E) and joint are not excessively loose.

REMOVAL & INSTALLATION
FRONT AXLE SHAFTS
NOTE: Letters in parenthesis correspond to letters in illustrations.
Removal
1. Raise the front of the vehicle, and support it with safety stands in the proper locations.
2. Remove the wheel nuts and front wheels.
3. Lift up the locking tab (A) on the spindle nut (B), then remove the nut. See Fig. 2 .
4. Drain the transmission fluid. Reinstall the drain plug using a new washer:
z Manual transmission. See appropriate SERVICING in MANUAL TRANSMISSIONS. z Automatic transmission. See appropriate SERVICING in AUTOMATIC TRANSMISSIONS.
5. Hold the stabilizer ball joint pin (A) with a hex wrench (B), and remove the flange nut (C). See Fig. 3 .
Separate the front stabilizer link (D) from the lower arm.
6. Remove the self-locking nut (A) and 12 mm flange bolts (B), and 10 mm flange bolt (C), then remove the
damper fork (D). See Fig. 4 .
7. Remove the cotter pin (A) from the lower arm ball joint castle nut (B), and remove the nut. See Fig. 5 .
8. Separate the ball joint from the lower arm (C) with the ball joint remover.
9. Pull the knuckle outward, and remove the outboard joint from the front wheel hub using a plastic
hammer. See Fig. 6 .
10. Remove the axle shaft as an assembly. See Fig. 7 . DO NOT pull on the axle shaft (B), because the
inboard joint may come apart. Pull the axle shaft straight out to avoid damaging the oil seal.

ht: Drive the inboard joint (A) off of the intermediate shaft with drift and hammer.

1. Install a new set ring into the set ring groove of the axle shaft (left axle shaft). See Fig. 8 .
2. Apply .02-.04 oz. (.5-1 g) of specified grease to the whole splined surface (A) of the right axle shaft. See . After applying grease, remove the grease from the splined grooves at intervals of 2-3 splines and

from the set ring groove (B) so that air can bleed from the intermediate shaft.
3. Clean the areas where the axle shaft contacts the differential thoroughly with solvent or carburetor
cleaner, and dry with compressed air. Insert the inboard end (A) of the axle shaft into the differential (B) or intermediate shaft (C) until the set ring (D) locks in the groove (E). See Fig. 10
.
4. Install the outboard joint (A) into the front hub (B). See Fig. 11 .
5. Clean off any grease contamination from the ball joint tapered section and threads, then install the
knuckle (A) onto the lower arm (B). Be careful not to damage the ball joint boot (C). Wipe off the grease before tightening the nut at the ball joint. Tighten the castle nut (D) to the lower torque specification, then tighten it only far enough to align the slot with the pin hole. Do not align the nut by loosening. See Fig. 12 and TORQUE SPECIFICATIONS .
6. Install the new cotter pin (D) into the hole, and bend the center pin.
7. Install the damper fork (A) over the axle shaft and onto the lower arm. See Fig. 13 . Install the damper in
the damper fork so the aligning tab (B) is aligned with the slot in the damper fork. Loosely install the flange bolt (C).
8. Loosely install the flange bolt (D) and a new self-locking nut (E).
9. Connect the front stabilizer link (B) to the lower arm. See Fig. 3 . Hold the stabilizer link ball point pin
(A) with a hex wrench (C), and tighten the new flange nut (C).
10. Install a new spindle nut (A), then tighten the nut. See Fig. 2 . After tightening, use a drift to stake the
spindle nut shoulder (B) against the axle shaft.
11. Clean the mating surfaces of the brake disc and the front wheel, then install the front wheel with the wheel nuts.
12. Turn the front wheel by hand, and make sure there is no interference between the axle shaft and surrounding parts.
13. Tighten the flange bolt and the self-locking nut with the vehicle's weight on the damper.
14. Refill the transmission with transmission fluid:
z Manual transmission. See appropriate SERVICING in MANUAL TRANSMISSIONS. z Automatic transmission. See appropriate SERVICING in AUTOMATIC TRANSMISSIONS.
15. Check the front wheel alignment, and adjust it if necessary. See appropriate WHEEL ALIGNMENT article in SUSPENSION.

2. Remove the right axle shaft. See FRONT AXLE SHAFTS .
3. Remove the flange bolt (A) and the two dowel bolts (B). See Fig. 14
.
4. Remove the intermediate shaft (C) from the differential. Hold the intermediate shaft horizontal until it is
clear of the differential to prevent damage to the differential oil seal. See Fig. 15
.

Installation
1. Clean the areas where the intermediate shaft (C) contacts the transmission (differential) thoroughly with solvent or carburetor cleaner, and dry with compressed air. Insert the intermediate shaft assembly into the differential. Hold the intermediate shaft horizontal to prevent damage to the differential oil seal. See Fig. 14 .
2. Install the flange bolt (A) and the two dowel bolts (B). See Fig. 15
and TORQUE SPECIFICATIONS .
3. Install the right axle shaft. See FRONT AXLE SHAFTS .

FRONT AXLE SHAFTS
Disassembly (Inboard Joint)
1. Remove the set ring from the inboard joint. See Fig. 8 .
2. Remove the boot bands. Be careful not to damage the boot and dynamic damper. See Fig. 16 .
z If the boot band is a welded type (A), cut the boot band (B). z If the boot band is a double loop type (C), lift up the band bend (D), and push it into the clip (E). z If the boot band is a low profile type (F), pinch the boot band using appropriate boot band pincers
(G).
3. Make a mark (A) on each roller (B) and inboard joint (C) to identify the locations of rollers and grooves in the inboard joint. Then remove the inboard joint on the shop towel (D). Be careful not to drop the rollers when separating them from the inboard joint. See Fig. 17 .
4. Make a mark (A) on the rollers (B) and spider (C) to identify the locations of rollers on the spider, then remove the rollers. See Fig. 18 .
5. Remove the circlip (D).
6. Mark the spider (C) and axle shaft (E) to identify the position of the spider on the shaft.
7. Remove the spider (C).
8. Wrap the splines on the axle shaft with vinyl tape (A) to prevent damage to the boot. See Fig. 19 .
9. Remove the inboard boot. Be careful not to damage the boot.
10. Remove the vinyl tape.

Disassembly (Outboard Joint)
1. Remove the boot bands. Be careful not to damage the boot and dynamic damper. See Fig. 20 . If the boot band is an ear clamp type (B), lift up the three tabs (A) with a screwdriver.
2. Slide the outboard boot (B) partially to the inboard joint side. Be careful not to damage the boot. See Fig. 21 .
3. Wipe off the grease to expose the axle shaft and the outboard joint inner race.
4. Make a mark (A) on the axle shaft (B) at the same position of the outboard joint end (C). See Fig. 22 .
5. Carefully clamp the axle shaft in a vise.
6. Remove the outboard joint (A) using the threaded adapter and a commercially available 5/8" slide hammer (B). See Fig. 23
.
7. Remove the axle shaft from the vise.
8. Remove the stop ring from the axle shaft. See Fig. 24

9. Wrap the splines on the axle shaft with vinyl tape to prevent damage to the boot. See Fig. 19 .
10. Remove the outboard boot. Be careful not to damage the boot.

Reassembly (Inboard Joint)
NOTE: Refer to the exploded view as needed during this procedure. See Fig. 25 .
1. Wrap the splines with vinyl tape to prevent damage to the inboard boot. See Fig. 19 .
2. Install the inboard boot on the axle shaft, then remove the vinyl tape. Be careful not to damage the inboard boot.
3. Install the spider (A) onto the axle shaft by aligning the marks (B) on the spider and the end of the axle shaft. See Fig. 26 .
4. Install the circlip (C) into the axle shaft groove. Always rotate the circlip in its groove to make sure it is fully seated.
5. Fit the rollers (A) onto the spider (B) with their high shoulders facing outward, see Fig. 27 and note these items:
z Reinstall the rollers in their original positions on the spider by aligning the marks (C). z Hold the axle shaft pointed up to prevent the rollers from falling off.
6. Pack the inboard joint with the joint grease included in the axle shaft set. See Fig. 28 .
7. Fit the inboard
oint onto the axle shaft, and note these items:

z Reinstall the inboard joint onto the axle shaft by aligning the marks (A) on the inboard joint and the
rollers. See Fig. 29 .
z Hold the axle shaft so the inboard joint points up to prevent it from falling off.
8. Adjust the inboard joint so the rollers are in the middle of the joint, then check the axle shaft length measurement. See Fig. 30
.

9. Fit the boot ends onto the axle shaft and the inboard joint, then install the new double loop band onto the boot. See Fig. 31
.
10. Pull up the slack in the band by hand.
11. Mark a position (A) on the band .4-.6" (10-14 mm) from the clip (B). See Fig. 32 .
12. Thread the free end of the band through the nose section of appropriate boot band tool (A), and into the
slot on the winding mandrel (B). See Fig. 33
.
13. Place a wrench on the winding mandrel of the boot band tool, and tighten the band until the marked spot (C) on the band meets the edge of the clip.
14. Lift up the boot band tool to bend the free end of the band 90° to the clip. Center-punch the clip, then fold over the remaining tail onto the clip. See Fig. 34 .
15. Unwind the boot band tool, and cut off the excess free end of the band to leave a .2-.4" (5-10 mm.) tail protruding from the clip. See Fig. 35

NOTE: Make sure the band and clip do not interfere with anything, and the band
does not move. Remove any grease remaining on the surrounding surfaces.
16. Bend the band end (A) by tapping it down with a hammer. See Fig. 36
.
17. Install the boot band on the other end of the boot, and repeat steps 9 - 16 .
18. Install the new set ring. See Fig. 8 .

Reassembly (Outboard Joint)
NOTE: Refer to the exploded view as needed during this procedure. See Fig. 25 .
1. Wrap the splines with vinyl tape (A) to prevent damage to the outboard boot. See Fig. 37 .
2. Install the new ear clamp bands (B) and outboard boot, then remove the vinyl tape. Be careful not to
damage the boot. See Fig. 37 .
3. Seat the new stop ring into the axle shaft groove (A). See Fig. 24 .
4. Insert the axle shaft (A) into the outboard joint (B) until the circlip (C) is close on the joint. See Fig. 38
5. To completely seat the outboard joint, pick up the axle shaft and joint, and drop them from about 4" (10 cm) onto a hard surface. Do not use a hammer as excessive force ma

damage the axle shaft. See Fig. 39 .

6. Check the alignment of the paint mark (A) with the outboard joint end (C). See Fig. 22 .
7. Pack the outboard joint with 4.9-5.3 oz. (140-150 g) joint grease included in the new joint boot set. See
Fig. 40
.
8. Adjust the length of the axle shafts. See Fig. 30
. Adjust the boots to halfway between full compression
and full extension. Make sure the ends of the boots seat in the groove of the axle shaft and joint.
9. Fit the boot (A) ends onto the axle shaft (B) and outboard joint (C). See Fig. 41 .
10. Close the ear portion (A) of the band with boot band pincers (Kent-Moore J35910) or equivalent (B). See
Fig. 42 .
11. Check the clearance between the closed ear portion of the band. If the clearance is not within the
standard, close the ear portion of the band further. See Fig. 43 .
12. Repeat steps 10 and 11 for the band on the other end of the boot.

INTERMEDIATE SHAFT
Disassembly
1. Remove the set ring (A), outer seal (B) and the external snap ring (C). See Fig. 44 .
2. Press the intermediate shaft (A) out of the intermediate shaft bearing (B) using the special tools and a press. Be careful not to damage the metal rings (C) on the intermediate shaft during disassembly. See Fi 45 .
3. Remove the internal snap ring. See Fig. 46
.
4. Press the intermediate shaft bearing (A) out of the bearing support (B) using the oil seal driver, half shaft
ase and a press. See Fig. 47 .

Reassembly
NOTE: Refer to the exploded view as needed during this procedure. See Fig. 48 .
1. Clean the disassembled parts with solvent, and dry them with compressed air. DO NOT wash the rubber parts with solvent.
2. Press the intermediate shaft bearing (A) into the bearing support (B) using the special tools and a press. See Fig. 49
3. Install, then seat the internal snap ring into the groove of the bearing support. See Fig. 46
.

4. Press the intermediate shaft (A) into the shaft bearing using attachment and a press. See Fig. 50 .
5. Install, then seat the external snap ring (A) into the groove of the intermediate shaft. See Fig. 44

6. Install the outer seal (A) into the bearing support (B) using oil seal driver and a press. See Fig. 52 .
7. Install the set ring (A). See Fig. 44 .
